Thanks danrhodes - I tried rounding over with sandpaper on some test pieces (for the cabinet edges) and thought it would work but wondered if there was a better way. i built the cabinets from old door skins that I bought at a local thrift store - I got 13 doors for $36 bucks - not all of the skins are usable but most are - they have a nice color. I sanded them a little and applied two coats of amber and two coats of clear shellac. There certainly may be better ways, but I just gave you what worked for me. I'm a 2x4 woodworker, so all this routing, pocketholing, etc is new to me. I love your idea of the old door skins...my house has birch doorskins and the quality is way higher than anything you can buy off the boat from China these days, but around here thrift shops charge retail prices, even the Habitat Store, so it wouldn't work out.

HeavyD - i really like the doors with the framing behind - question, what do you do to round over the edges to get rid of the sharp edge from the plywood? I was thinking of using a small round-over bit in the router but setting it high so that it just nips off the edge? Also, on a somewhat related note, I have built new cabinets for my trailer and was wondering what everyone does for the corners where the veneer comes together. I just used butt joints on the corners so from one side you can see the plys in the plywood veneer. Should I just shellac that like the rest of the cabinets and if so, does it blend in well enough? Or should I find some sort of edge moulding to cover it? I sanded the edges with an orbital palm sander. I tried a router, but was not happy with the results. The sander was pretty easy, just a few passes on each edge.

Some doors are easy and some are hard. Some are heavy and some are not. Some look better than others. There is a dozen ways to build doors. Do you want something that looks original for your camper or do you care?
Look at the picture. Top is camper original bottom is not. I built the bottom the easy way and they are 1/2 the weight of the original doors.
It took me about 1 hour to cut the rectangle door pieces from 3/16" birch, I also cut the 1x2 boards for the edges 4 doors. It took another 30 minutes to put wood glue on the boards and set them in place. I stacked all kinds of heavy things on the 1x2 boards to hold it in place until glue was dry. Next day I put screws in the back side anyway even though the wood was stuck in place and not coming off. It took another 1 hour to attach 8 hinges to door and cabinets with the electric screw driver. Then I drilled 4 holes for knobs. I have less than 3 hours work in building 4 doors.

Thanks nccamper and vikx! I needed some positive reinforcement - there are days when I look at my trailer and think what have I started :-) I won't need those cabinets for a while but sometimes it is nice to complete something and be able to look at it.
